The Challenge of Performance Fabrics
The days of heavy cotton uniforms are gone. Today’s athletes wear moisture-wicking synthetics that are thin, stretchy, and slippery. When you embroider a dense mascot logo onto a stretchy Dri-Fit shirt without proper stabilization, you get “puckering”-where the fabric gathers around the logo like a drawstring bag.
To prevent distortion, we build a “foundation” of stitches before the visible colors are sewn. This stabilizes the fabric. Without this foundational layer, the design will sink into the mesh or distort the shirt.

We specifically adjust the Pull Compensation for these fabrics. Since performance wear stretches more than cotton, we intentionally “over-digitize” the width of columns to counteract the fabric’s tendency to pull in.
Digitizing Team Hats (The “Pro Look”)
Every varsity team wants that Major League Baseball look. That means 3D Puff Embroidery. This technique uses a layer of foam under the stitching to raise the design off the cap.
However, 3D puff is unforgiving. If the digitizing density is too low, the foam will poke through the stitches (the “Swiss Cheese” effect). If the “capping” stitches aren’t placed correctly, the ends of the letters will look ragged.
- Density Boost: We increase stitch density by 60-80% compared to flat embroidery to slice through the foam cleanly.
- Open Ends: We leave the ends of letters open during the fill phase and “cap” them at the end to tuck the foam inside.
- Raised Borders: For complex mascots, we often combine flat embroidery for the details and 3D puff for the outline.

Names & Numbers (The Roster Nightmare)
The most tedious part of any team order is the roster. You have 20 jerseys, and every single one needs a different name and number on the back. Digitizing these one by one can be a logistical headache.

Durability is Key: The Lock Stitch
Imagine a player getting grabbed by the jersey during a tackle. If the embroidery thread snaps, does the whole logo unravel? Not if we digitized it.
We apply aggressive Lock Stitches at the start and end of every color change and trim. A lock stitch is a series of tiny knots that anchors the thread into the garment. Even if the top thread is cut or snagged, the rest of the design will not pull out. For sports uniforms, we double these locks to ensure longevity through industrial washing machines.
